Well I thought I would start one of these since this project has been going on for the past 5 or so years. It was the second 240SX I owned. I bought it from a random Army guy that came up to me one night in the Steinmart parking lot for $300. It didn't have any rims and it needed a starter. But I had an extra set of rims from my other 240 and I got the starter fixed pretty easy.

It had the stock KA24DE and a couple minor things. Intake, exhaust, rims, you know the normal stuff. Here's how it looked back in 2005 with just the rims.

Then I got a body kit. Yea, I know there are a lot of other things I could, and should, have done before that. But hey everybody is 18 once.

Then on my way to CSU one morning I threw a rod out of the bottom on the motor. It looked pretty cool but it wasn't any fun. So then I had to decide what I wanted to do, get another KA or just go ahead and get an SR. I decided to go ahead and go with a red top SR20DET. I got it done by a shop in Atlanta that I thought would do a good job. But 3 months later I finally got the car back, and it still had problems. Here is what it looked like in their shop while they were working on it.

And as you can see I got a few other things done while it was there. I got a FMIC, exhaust manifold, and turbo back 3in exhaust from Megan Racing. And a fake HKS BOV.

So after I got the car back I still had little problems. Like the turbo blew about a week after I got the car back. But luckily they fixed that for me. But about 6 to 8 months after I got the car back I blew the seals in the turbo. Which in turn let all the oil go into my intercooler instead of going into the engine where I needed it. So it started knocking and I never really had the time or money to fix that so it sat in the yard for the next 3 or 4 years.

Well while I was in Iraq I decided it was finally time to fix this thing since I finally had the money. I got a black top SR20 long block from a guy on Zilvia and William (carguy07) took care of most of the problems that come up when getting and engine put in. I got it installed at Auto Electric in Manchester. They definately did a great job on the engine and the other little things they had to fix.

Well after I got back and brought the car up to Beaufort where I live I thought it was time to do a few other things that needed to be done. My wife forced me to stop being lazy so I finally got some blinkers for the front and fixed the sagging back bumper.

After the little stuff had been fixed I got some BC Racing coilovers and some HID headlights from Enjuku Racing. I got the headlights because I couldn't see 10 feet in front of me with my old ones. Here's how it looks after me and my wife put the coilovers on.

Now with the coilovers I found out that it isn't the best idea to go through a puddle of water without slowing down when your bumper goes into the puddle. You will rip a large piece out of the middle. So here it is zip tied back together

So after all that I thought it would be fine for a little while. That is until I realized that it was leaking just a little from around the turbo. So i checked it out and the oil drain was in terrible shape and had a small cut around the clamp. So i got another one and all was good...Then found out the hard way that you can't kink that hose or it puts a lot of pressure on the turbo and will cause oil to blow by the seals. I thought it was blown but the guys at G-Pop Shop told me the turbo was in great shape and I just needed to drive it a little bit and burn all the oil out of the exhaust. So when I go to put it back on i notice that one of the hard lines has cracked. So instead of just getting stainless steel lines I decide to go ahead and get a new turbo too since I was already planning to. I ended up going with the GT2871R .64ar. And to go along with that I got a Z32 MAF with the Greddy Airinx intake, 520cc Subaru STi injectors that are modded to flow 800cc, and the computer tuned by R.S. Enthalpy.

Well nothing is as easy as you would think. And in the process of putting all of this back on the hole in the block for the oil feed stripped so now I am trying to figure out how to fix this. I have heard that there is a bolt that is longer that will work because the thread goes farther in than the bolt. But I have had the hardest time finding a bolt the right size. And my only other options are to drill it out and retap it for a bigger size or helicoil it. Either way I will have to pull the engine out to get to it so hopefully I'll find a bolt first.

Wow, that car's been thru a lot...and I was there for some of it. I still remember walking down the strip when you pulled up behind us and let that BOV cherp. It was LOUD. lol Hope you get it working soon.

yea i definitely have a love/HATE relationship with it.

i felt terrible doing that but it looks better than a big gaping hole in the bumper.

Well I tried to update this the other day, but everything was lost when the website went down. So I'm going to give this another shot. I had a machine shop in Savannah make me a new banjo bolt that was 5mm longer than the stock one and all it did was strip a little more thread out of the block. So we decided to drill the hole out and re-tap it. Well that didn't go too well either. After we drilled it out the hole was very close to the edge of the metal and when we screwed the new fitting in it cracked it. We tried to fix it with some JB Weld that didn't work and I even tried that Mighty Putty and it failed me too. So now I had to decide if I wanted to take this block out and get a fitting welded in or if I wanted to rebuild the old block I have. We decided to just rebuild the old block I had because all that was wrong was a spun bearing. I figured it wouldn't be too difficult or time consuming. So we bring the motor up to Beaufort to start working on in. We just sat the motor over in the corner of our living room till we can get it in the car. I got the head off without any trouble really. Here's everything sitting on the floor.

So I looked down in the block and saw a little rust in two of the cylinders. And I hoped that it wasn't rusted too bad. But I had to wait till I got the rest of the motor apart to find out.

At this point I figured it was time to get an engine stand so I could actually work on the motor without too much trouble. And I went ahead and took the oil pans and front engine cover off.

And here is where everything started to fall apart.

Here is what we found when we got the pistons and crankshaft out. The rod bearing in the number three cylinder was completely gone so it messed up the crank and rod pretty bad.

So after all that I found out that rust in the cylinders left a little ridge in the cylinder walls and I figured it would be a good idea to just get them bored .5mm over and get some new pistons. So I took it to B&T Auto Machine up here in Beaufort and they took care of that for me. Here is how it looked before I took it to them.

So while the block was in the shop I ordered the new parts from Enjuku Racing in Florida. I ordered Wiseco pistons, Eagle rods, ARP head and main studs, a Cometic headgasket, and for a little extra piece of mind an ISIS oil pan and radiator. They shipped it super fast and it was all here about the same time I got the block back from the shop. I wonder what's in these boxes...

So I have finally got the bottom end back together. The crankshaft wasn't too bad, and the pistons were really simple. Other than the fact I took them to the machine shop to get the pistons and rods pressed together. Here is everything finally back together.

So I went to put the timing chain on a couple days ago and, with my luck, the timing chain guide slipped out of my hand and landed just right and broke a little tab off. So I went to Auto Zone to order a new one and they said it should be here tomorrow. Hopefully I can finally get this thing together and in the car soon. And through this whole thing my wife has let me keep all the parts for this motor in our living room. She is ready to kick me out if I don't hurry up and finish this thing. Here is how a corner of my living room looks.

I'll try and keep up with this thread a little more. And hopefully everything works out and I can possibly get the head back on, then all I have left is the stuff that bolts to the outside!

I loved reading this man. The hand prints from beatin on it was classic! Your living room looks like my kitchen did for a while last year. You must have the coolest wife in the world cause I've never known a wife that would help with the wrenching AND let you turn the living room into a bay. Best of luck with finishing up and puttin that beast back on the road.

I have a question. Why did the machine shop bore your block before you got the pistons. They are suppose to bore them to each piston because pistons arent the exact same size. Like piston number 1 might not be the same size as piston number 3. That will make you have some crazy piston to wall clearances.

Yea my wife has been pretty cool about this whole thing. Our kitchen table looks even worse than the floor does...

And I dont know why they didn't want me to bring in the pistons when they bored it. I just told them what size I was going to and they said thats all they needed to know. I know some shops want the pistons there when they bore it, but I didn't think about it at the time. Hopefully that won't cause any problems down the road, but so far everything has fit perfect. I didn't even have to file the piston rings any.

For a small little update on it. I got the timing chain guide in and installed all of that. I put the head back on with a Cometic MLS head gasket in between. Put the cams and all that back in, and in the process found out that I really hate bleeding hydraulic lifters. If I ever get new cams I think I'm going to look into some solid lifters so I never have to deal with these things again! I also put the upper oil pan back on and when I went to put on the oil pickup/strainer I got some more lovely news. Apparently when the oil pan was dented in it pushed up on the strainer and cracked it where the tube meets the strainer. So now I'm just waiting on that to come in so I can try and finish this thing up and get it in the car. I'll try and get some picture on here soon, but right now I'm at work so I don't have any here. And yes Jim it is pretty, but it will be even prettier when it's running again, even if it does get a little dirty.

Wow I haven't updated this in a while! Been super busy between work and actually getting stuff done to the car. I finally got the entire thing put back together and back in the car, which was tons of fun. Surprisingly enough the hardest part of putting it back together was getting the engine and tranny out the door with the engine hoist. Didn't really think that one through. And for anybody wondering, an engine hoist won't fit through most doors. So right now everything is back in the car. I got the new radiator in yesterday and now all that is left is wiring up the electric fans. I would have finished it then, but the damn sand knats came out so I went back inside. And if none of you have ever heard of, or experienced them, they are the size of knats, but more irritating than mosquitos. God I hate Beaufort can't wait to get back to Georgia! I don't have a lot of pictures from all of this because I was more worried about getting it done. I didn't really think about the camera too much, but hopefully I can have a video of it running in the next week, maybe Monday. I'll try and get some pictures on here too, but right now I'm at work and our government doesnt think we should be allowed to go to photbucket so I don't have any of them.

Right now just praying that everything works the way it's supposed to and nothing leaks or makes strange noises when I start it up. :pray2:

haha i feel ya man. I hate it in WA also, i cant wait to get back down to GA. Im on leave from Iraq right now, spending time with the family and workin on my wifes car. Glad to see you got everything back in. Next project for me (after tires, fixing the trunk from the factory wing, paint, tint, and new headlights cause the projectors i got suck ass and brakes with new clutch.. fuck thats a lot lol ) but im going to start working on a motor. I got a H22a4 head but its stock and i aint done anything to it and im undecided on what motor i wanna put back in my accord once i get back home in WA. I dont really care if it takes me 2 years to build, just want something new, clean and with decent power that i know will be reliable.
Anyways, nice work on the 240 man, id love to own one some day.

oh and, are those sand Gnats you speak of sort of like the irritating sand fleas from Kuwait?? Cause those things suck ass lol

It's never time for paint. DIff and rims first. Dirty for life.

And to ruin the thread, the car started and ran perfect last ngiht. It'll see boost in a couple days.

Yep. Wish I could paint it first but i hate how my rims look now. I have had them since 2005 so I think it's time for some new, wider ones. And I definately need LSD now. But after that it's new body kit and paint.

And thanks for ruining my moment clown. Yes it did start up and run fine. No leaks or anything! Right now just breaking the motor in. Still need to install the boost controller. Got started on it last night but didn't finish before it got too late, so I'll finish that up tomorrow when I get home. Now just hoping that the motor stays good and nothing goes wrong. Guess only time will tell with that one. I will try and get some pictures and video of it soon, but I just haven't had time when I'm at home.

Thanks man and good luck with the projects. Be careful over there in Iraq. Boredom is a dangerous thing! What part are you in out there?

I don't really know much about the honda engines, I just know my wife's Prelude has an H23 in it and it ain't too bad, just wish it was the H22. And these sand fleas are worse to me. These things swarm worse than knats and bite you every where, even in the ear.

Well I got the boost controller installed and its working fine. Had to run to Autozone to get some vaccum line because didn't quite have enough to reach the back of the controller. Finally got some miles on it and changed the oil in it the other day. So I decided it was time to take it out and actually turn the boost up and see if I did a good enough job rebuilding it. Turns out so far I did ok. The only problem is that when it got up to around 15psi I heard a weird pop and it felt weird, but when I wasn't boosting that high it was fine. Didn't have any trouble with it or anything. So I figured what the hell I might as well try it out a couple more times. Did the same thing then finally it popped pretty good and cut off. Freaked me the hell out! I pulled over and checked a few things. It kinda seemed like it wasn't getting fuel. Checked the pump, everything seemed to be working fine. So my wife says to check the vaccum lines. Get out look at those and they're good. Decided to check the intercooler piping and guess what...Blew the cold pipe out where it connects at the intercooler. That was the happiest problem I have ever had with a car. I was freaking out cause I thought I had just spent all that time and money on this thing and it blew....So now I have to sort this out so I dont have this problem anymore...Other than that though I didn't have any problems with the motor, at least not yet. :doh:

Well I guess it's finally time for me to update this. The car is running good now and the motor is completely broken in. The problem with the ic pipes has been fixed. I took them to a shop in SC to get a bead welded around the ends so the clamps had something to hold against. I haven't had a problem with them since.

Now I have turned the boost up to 20 psi and it's still holding strong. I took it to the drag strip in Reynolds about a month ago and it ran a 13.6 at 113MPH. I know that isn't great, but my 60ft times were terrible because I'm still figuring out launching the car. I was playing around with the low and high boost settings trying to get the launch down. And I was going to try it one more time, but somebody blew a motor and crashed while I was in the staging lane and they closed for the rest of the night. Another problem with trying to launch was the stupid small rims I have been running on. They are 18x7.5, so I don't have much rubber on the ground.

But I finally got that fixed. I have had some 17x9 +20 FN01RC's for a few months sitting in the house that I couldn't put on because they scrubbed in the back. So I took it down to Extreme today and they rolled and pulled my rears so I could finally put them on.

Here's how it looks with them on and lowered a little bit more. I have the front's as low as they'll go right now.

Now I need to find a new front bumper and fenders because the one I have is really messed up. I have been trying to find one around here, but I called every junkyard in the phone book in Columbus, LaGrange, Phenix City, and all the little places in between and nobody had anything. The only ones I have found around here are off a 89-90, and I'm trying to find one off a 91-94. So if anybody knows where I can find one, let me know.

Thanks man, and hopefully I'll be able to get it painted after all that. I'm thinking about painting it magnetic black from the 350Z, or a dark metallic gray, I'm not really sure.

No it wasn't me. I won't ever drive the car around without a bumper unless I have to. I like my intercooler too much to put it out there all alone. And I hope nobody's car looks like mine, we only need one shit box 240 around here.

ha thats a day to day thing lol this week my iginition module and coil went out as well as it pulled a wire when i brake boosted it and launched :) but other than that great, i am on like 6 lbs for now so nothing to derious waitin on a transmission to magically appear so i can take it to the strip...you been back to SDR yet?

BIG thumbs up on both colors, I'd lean more toward the metallic gray myself but either will look great. :)

Had the same issue with my intercooler piping on the skyline. Though I blew the trans at first because I lost power and heard a big metallic pop haha. 80Euros to tow if home just to find out it was a 5 second fix Duh haha. Cars looks good didn't realize you had rebuild the motor when we talked last.

yeah the piping on the celica used to do that before they were good and broken in. the little cuplers used to blow off. Nothing like a gunshot under your hood and then the car shuts off.

You honestly probably won't boost enough to blow a coupler off if you stay below 1, I haven't had it happen except when one of my clamps was loose

Yea when the ic popped loose the first time I thought I had just blew the motor I spent so much time on. Scared the shit outta me. The reason they were popping off is because I had the regular clamps on there and the pipes were smooth and didn't have an edge on the ends for them to hold against. Got the t-bolt clamps and welded a bead on the ends and no problems since.

Now I'm running into another problem with it. It breaks up when I get on it. Runs fine other than that, but when I get on it and it builds boost, it breaks up really bad. Thought it was the grounds for the coils cause they only had one ground for all 4. So i added a ground for each coil and it still happens. Now I'm gonna try cleaning the MAF and getting a new fuel filter. Hopefully one of those will fix it. If not does anybody have coils for a SR I can borrow long enough to see if that fixes the problem?

And I haven't painted it yet, probably wont be doing that for a while. Looking into getting an S13 Silvia front for it now. I know some people don't like that front on a hatch, but I don't mind. I wish I could paint it, but there are other things I would do first.

Have you got it tuned since you got the motor back in it? It may be the fuel map.

Yea I got it tuned when I did everything by Enthalpy. It's something that is just starting happening in the past few days.

hmmm i would think fuel filter is stopped up, or injector...not sure you could bring it by muh dads shop im sure he could check it out for ya and help you pin point the problem :)

Usually up high break up is caused by the ignition system. I know I asked but I cant remember have you changed your plugs? More than likely that would be a first place to look, next would be the gap, then maybe the coil wires, coil packs itself. Also have you checked to make sure the turbo/mani/all that jazz was torqued and tight?

Well thanks for all the ideas guys. It turns out that the problem was the fuel filter. I changed it out and it has been doing fine since then. Then I go outside yesterday and this is what I see.

Where did my seats go!?! Oh wait, never mind, I got some S14 seats from a buddy in South Carolina on Sunday. Here is how they look in the car.

I also got the rear seats too. I still have some playing around with the bottoms to get them mounted good. But they look good and it isn't like anybody is going to be sitting back there anyway.

And when I was changing out the seats I noticed how bad my carpet had gotten. It was really dirty and stained, not to mention that it was still wet underneath from when it rained the other day. So I decided I would just rip that out while I was at it. You can notice that the carpet is missing from the pics above.


While I was in Beaufort, i also got this OEM Nissan 180SX strut bar. I think it looks a lot better than the old one that was on there.

No I still haven't gotten it dyno'd yet. I wanted to go to the one Kevo posted, but it was a little too short notice. I can't wait to see what kinda numbers it puts down when I do finally get it done.
